LED sign power failure has a fixed pattern once you have read enough repair threads: the diodes are innocent, and the stage that feeds them is guilty. Capacitors dry, drivers run out of headroom, joints work loose. This guide walks the failure anatomy, a six-step diagnosis order that finds the fault without replacing good parts, and the specification lines that stop the failure from coming back with the replacement.
Separate the two systems in your head first. The light side is almost passive: diodes that emit when fed correctly and last for the years their datasheet claims. The power side is where mains becomes controlled low-voltage DC, and it is built from parts that age: electrolytic capacitors, switching semiconductors, screw terminals and crimps. Heat is the enemy of every one of them.
That split explains why a failed sign so often tests “fine” at the LEDs. The bench that checks brightness checks the easy half. The half that fails is the half that gets warm, and it fails on a schedule set by its margin: a driver at 95% load dies young, a driver at 70% gets old with the sign.
Water deserves its own sentence despite the list: it rarely comes through the face. It travels down the cable, past a missing gland, into the compartment. Our cable exit and wiring guide shows the sealed path that stops it.

| Line | Pin down | Why it matters |
|---|---|---|
| Load margin | driver load at or below 80% of rating | headroom keeps capacitors cool |
| Capacitor grade | 105°C long-life grade named in the order | the first part to age, cheap when specified |
| Cable path | gland-sealed exits, drip loop outside | water rides cables, not faces |
| Aging run | 24-48 h lit, power logged per face | thermal failures only show hot |
| Spare driver | one matching spare, or the part number on file | minutes of downtime, not weeks |
Our power budget guide for retail rollouts works the arithmetic per store, and the sample acceptance checklist turns the aging run into a gate you can enforce.
Outdoor facades in hot climates push drivers to their limit every afternoon; the 48-hour run with a temperature log is the closest a workshop gets to that afternoon. Multi-site rollouts multiply one systematic fault by the store count, which is why the batch report matters more than the unit test. Window displays cook quietly behind glass. And rotating multi-face towers share driver outputs, where one overloaded string shows up as a dim tier on day two of trading.
Because it does the stressful work: conversion, switching and every current-carrying joint. Diodes run inside their ratings are nearly passive. The power stage is where heat, margin and moisture do their damage.
Mains, driver output under load, the flicker’s response to touch and temperature, then module-by-module isolation. A multimeter and thirty minutes separate most causes; the tap test alone tells you mechanical from electronic.
Load at or below about 80% of the driver’s rating, with the capacitor grade and the compartment’s real temperature written down. Both numbers belong on the quotation, not in the sales conversation.
A qualified person can, matching voltage, current, connector and fit. The swap is routine when the part number and wiring diagram shipped with the order – which is why they belong in the delivery documents.
The thermally driven ones, yes: marginal capacitors and overloaded drivers show themselves in the first 24-48 lit hours, the exact window a five-minute power-on check never reaches.
Certification is a family-level conformity declaration, available on request with scope and numbers. The aging run is a batch-level gate on your cabinets. A serious factory runs both and never confuses them.
Diagnose in order, replace with margin, and put the power-side lines into the next quotation. The most common failure in the category is also the most preventable – on paper, before the deposit, where it costs nothing.
Send the box list and the fault history for a specification that closes the loop – driver rating, margin, aging clause – with sampling and bulk dates confirmed in writing. Low MOQ accepted, wholesale commonly from 5 pieces per design.
We will reply within 2 hours.
